Corrugated Mailer Boxes — How to Spec Flute, Board Grade and Print Without Overpaying

Most apparel brands buy corrugated in two places: a printed mailer a customer opens at home, and a plain shipping carton a store or warehouse opens. The specs that go wrong are almost always on the second, because over-specifying costs per unit and repeats on every reorder.

1. Pick the box style first — it decides everything downstream

  • Regular slotted carton (FEFCO 0201, "RSC") — four flaps, taped top and bottom, no cutting die. The blank is cut and scored straight from the board, which is why it is cheapest per unit and fastest to tool up. The right answer for wholesale replenishment and anything packed inside another box.
  • Die-cut mailer (FEFCO 0400 series, roll-over lid with dust flaps) — the e-commerce box. Needs a cutting die, one-off tooling typically US$150–400 depending on size and complexity, but it assembles without tape and looks like something worth opening.
  • Folding carton and rigid setup box — product packaging, not shipping. Different board, different cost curve, outside this guide.

A simple rule: if a customer opens the box as part of the brand experience, the die is worth paying for. If a warehouse opens it, buy RSC.

2. Flute: choose by what the box has to survive, not by thickness

FluteApprox. thicknessCharacterWhere it belongs
A4.5–5.0 mmBest cushioning and stackingHeavy, fragile, export cartons
C3.5–4.0 mmBalanced compression and cushioningStandard shipping carton
B2.5–3.0 mmStiff, puncture resistant, prints wellRetail cartons, litho-lam, large mailers
E1.2–1.6 mmFlat surface, sharp print, slim profilePrinted mailers, small parcels
F0.6–0.9 mmFolding-carton feelSmall cartons, sleeves

For soft goods, E-flute and B-flute cover almost every job. E-flute is the default for a printed mailer up to roughly 350 × 250 × 100 mm: it prints cleanly and keeps the parcel slim. Step up to B-flute when the box is large, palletised, or carries rigid contents.

Double wall (usually BC-flute, around 6–7 mm) is an export-carton decision: sea freight, palletised loads, anything above roughly 15 kg. On a single garment in a mailer it is money thrown away.

3. Strength ratings: 32 ECT is enough more often than buyers expect

Corrugated board is sold either on Edge Crush Test (ECT, in lb/in) or on Mullen burst (lb/in²). The two scales are not interchangeable measurements, but the trade uses common pairings: 32 ECT sits in the same class as 200# burst, and 44 ECT in the same class as 275# burst.

ShipmentRating that is enough
Single garment or light accessory, under 2 kg, parcel network32 ECT single wall
Shoes, multi-garment orders, 2–8 kg32–44 ECT single wall, B-flute
Rigid or fragile contents, 8–15 kg44 ECT single wall, or BC double wall
Export carton, sea freight, palletised44–48 ECT, BC double wall
Stacked pallets, long storage, humid warehouse48 ECT plus moisture-resistant adhesive

Humidity catches people out: corrugated loses roughly half its compression strength going from 50% to 90% relative humidity. If cartons cross an ocean, specify moisture-resistant adhesive and move up one grade — a few cents a box, and the difference between a pallet arriving square and arriving leaning.

4. Surface and print method

  • Natural kraft — cheapest, hides scuffs, reads as recycled. With one or two spot colours it makes a clean, inexpensive shipping box.
  • Mottled white ("oyster") — recycled fibre with a white top liner. Brighter print, slightly higher cost, still reads as recycled.
  • Clay-coated white top liner — the base you need for full-colour graphics and photographic images.
MethodSetupPasser best for
Flexo, 1–2 spot coloursPlates, roughly US$30–60 per colourKraft shipping cartons, logos, handling marks
Flexo, 4-colour processFour platesSimple imagery on kraft; registration is looser
Litho-lam (offset sheet printed, laminated to board)Higher setup, unit cost falls fast with volumeFull-bleed photography, brand mailers
Digital inkjet on boardNo platesShort runs, versioned artwork, test markets

Two things are routinely forgotten: printing the inside of a mailer is cheap and it is the highest-visibility surface you own, and a full-bleed colour on kraft needs a white ink underprint — one extra plate, one extra unit cost.

5. What actually moves the unit price

DriverEffect
Board grade and fluteBiggest single lever — one grade up is typically 10–20% on board cost
Blank sizeCost tracks board area; a 10% smaller box is roughly 10% less board
Print method and colour countOne-colour flexo to full-colour litho-lam can be 2–3×
QuantitetTooling is fixed; unit price falls steeply to about 1,000–2,000 pcs, then flattens
Die-cut vs RSCDie cutting adds one-off tooling and slower converting
Finishes (lamination, foil, spot UV)Each adds a pass; foil adds a die as well

Ballpark industry bands for a printed E-flute mailer around 300 × 200 × 80 mm: roughly US$0.60–1.40 per box at 500 pcs, US$0.40–0.90 at 1,000 pcs, and US$0.25–0.55 at 5,000 pcs — low end is one-colour flexo on kraft, high end full-colour litho-lam. Board price, size and colour count move them in both directions.

6. Right-sizing pays twice

Once the spec is right, get the dimensions right. Carriers bill dimensional weight — 139 in³ per lb on US domestic parcel (metric 5,000 cm³ per kg), whichever is greater. A box 50 mm too tall can push a 1.2 kg order into a 3 kg billing band. Across ten thousand shipments that dwarfs the cents saved on board.

Then the freight leg. Standard pallets are 1,200 × 1,000 mm (1,200 × 800 mm euro), and a 40 ft high-cube container holds roughly 65–68 m³ usable. Cartons ship flat, but a 20% larger footprint still means fewer per pallet and more pallets per container.

7. Four specs brands routinely over-buy

  1. Double wall on a parcel that weighs 800 g. Single-wall B or E is stronger than the contents require.
  2. Full-colour litho on a box that gets taped shut and recycled. One or two spot colours on kraft carry the brand at a fraction of the cost.
  3. 44 ECT "just in case". Match the rating to real weight and real stacking height; on a standing order the upgrade is real money.
  4. A cutting die before the design is settled. Run RSC first, commission the die once the volume justifies it.

Where to start

Send the inner dimensions you need, the packed weight, how many units per order, and whether the box is opened by a customer or by a warehouse. That is enough to put a flute, a board grade and a print method against your job, and to tell you which of the four items above you can drop.

We print and convert corrugated — printed mailers, shipping cartons and folding cartons — at our own production facility in Jiaxing, Zhejiang, and quote factory-direct. Sample packs are available before production with courier billed at cost; send your dimensions, quantity and print requirement and we come back with pricing within 12 hours.
